Sounds too me like you're having problems with the mains supply. You could try a power conditioner - it is s small unit that cuts out spikes in the power supply, which is exactly what I suspect your problem to be.

Look around at a few sites that sell guitar strings (or those of the manufacturers) and see what the thickest sets are.

D'Adarrio seems to stop at 60's.

Take that as your upper limit, I'd suggest.

I get the impression that your circuit is not finalised and that there is still some experimentation involved. For that reason, I'd stay away from PCBs. Unless you can buy a completed PCB for the device that you're building, you'd have to create one for yourself - that includes the whole etching pro...

Can you access the guts of the guitar?

USB is a digital connection - those sort of noises shouldn't happen. It makes me wonder if there is a control board with a dying component. It is also possible that there is a ribbon connector that is coming loose.

I think that you will, generally, find that horizontal charts have the nut to the left and the low E at the bottom.

If you were to hold your guitar and rotate it so that the fretboard was facing upward, this is what you would see.

Are you sure you'd need to ream out the holes? Sperzels need a 10mm hole, which seems to be fairly standard.
